Set Realistic Tolerances

Tolerances define how precisely a dimension must be held. Standard sheet metal tolerances are typically around ±0.1 mm to ±0.5 mm, depending on the feature. Tight tolerances cost more because they require more careful set-up, more inspection and often slower production.

Only specify tolerances where they truly matter — for example, mounting holes and mating surfaces. Allowing generous tolerances on non-critical features keeps costs down without affecting quality. Remember that tolerance applies to individual dimensions: overall dimensions, hole spacing and bend positions each have their own limits. Confirm which tolerances affect the function of your part and leave the rest loose.

Plan the Surface Finish

The surface finish protects the part and determines its appearance. Options include:

  • Powder coating — durable, available in many colours, excellent for outdoor use.
  • Galvanizing — added corrosion protection for carbon steel.
  • Anodizing — for aluminum, hardens the surface.
  • Brushing and polishing — for a decorative finish on stainless steel.
  • Painting — cost-effective for large surfaces.

Choose a finish that matches the environment. Outdoor parts should always have a robust protective finish. Ask the fabricator to show finished samples of each option before you decide — colours, textures and gloss levels vary between suppliers, and seeing the real result avoids disappointment later.

Understand Tooling Costs and Minimum Quantities

Custom fabrication involves set-up and tooling costs that are spread across the order quantity. Small batches mean higher cost per part, while larger quantities reduce the unit price. Ask your fabricator for a cost breakdown and clarify the minimum order quantity before committing. Custom work usually includes a one-time set-up charge; dedicated tooling for stamped or punched parts can be a larger investment than laser programming. Ask for the non-recurring engineering (NRE) cost separately so you can compare quotes fairly.

It is often worthwhile to order a small prototype first. Prototyping lets you check fit, function and finish before investing in a full production run.

Plan for Lead Time and Communication

Lead times depend on material availability, process complexity and the fabricator’s workload. A simple batch can take days; complex assemblies can take weeks. Communicate your deadline early and agree on milestones, especially if the parts are needed for an installation schedule or a shipping date.

Maintain clear communication throughout the process. Confirm drawings, approve samples and keep records of all agreed changes. If parts ship internationally, clarify packaging, freight and customs terms early, and agree on inspection and sign-off points. Good communication prevents costly surprises.
